Different Cooling Tower Cells Can Develop Different Fill Conditions Under the Same Water Treatment Program

In a multi-cell cooling tower, a shared water-treatment program does not guarantee identical conditions in every cell. Differences in hydraulic loading, operating hours, distribution performance, airflow, and maintenance history can create distinct deposit patterns. One cell may show persistent solids accumulation while another remains comparatively clean, even though both receive water from the same circulating system.

Replacing fill in the affected cell without checking these differences can make troubleshooting harder. The objective is to determine whether the condition is driven by local distribution, cell-specific operating duty, water-treatment control, or an existing mechanical problem.

Compare Cells Using the Same Inspection Criteria

Record the operating status and water load of each cell during inspection. Compare nozzle condition, visible wetting patterns, fill support condition, deposit locations, and any differences in fan or airflow performance. Water samples should be collected and interpreted consistently so that differences in results are meaningful.

Where a project requires a defined cross-flow fill specification, dual-spec high-efficiency cross-flow fill may be reviewed against the tower's existing layout and performance requirements. For systems that need to accommodate a particular dimensional range, SteadyFlow 1000-1250 cross-flow fill is another product reference to assess.

For wider existing packs, 1470mm width cross-flow fill can be considered where its dimensions and configuration match the installation.

Do Not Use Fill Replacement to Compensate for a Hydraulic Imbalance

If one cell receives uneven water distribution or operates under a different load, new fill alone may not correct the underlying problem. Check the water-distribution system and cell operating conditions before finalizing the replacement scope. The selected fill must fit the tower and meet its thermal requirements, but the cause of recurring deposits should be addressed separately.

A cell-by-cell inspection record also helps future maintenance teams identify whether a problem is recurring in the same location or moving with changes in plant operation. That distinction can guide both water-treatment adjustments and replacement planning.
